Reverse Engineering Control Systems

Convert existing client control logic in whatever documented form into a standard Boolean/SAMA functional logic form.

Control System Design Engineer

Conduct all phases from concept thru design and complete responsibilities with successful commissioning of the system.

PROJECT: Boiler Controls Upgrade Project
• Reversed engineered the control logic for all of the boiler controls and the Plant Master control. Created a formal functional logic block drawing representing the original control system using Microsoft Visio.

PROJECT: Gas Compressor Control Logic Upgrade Project
• Reverse engineered the existing supplied gas compressor ladder logic into a Boolean digital logic drawing using Microsoft Visio. Documented the many problem areas found in this original design to define why it didn't work.

PROJECT: Gas Turbine Refurbishment & Turbine/HRSG Controls Upgrade Project
• Completed an assessment of the existing hardware logic to determine the scope of the control system upgrade to PLC control of the gas turbine speed governor, generator synchronization, and load sharing control.

• Reverse engineered the application of the existing PLC ladder logic for the Solar Turbine hydraulic starter system and created modified logic design to correctly apply the start, stop, and speed set points for the new Variable Frequency Drive (VFD) unit.

• Reversed engineered the logic design for the HRSG diverter valve/duct burner controller and drum level controller using a handheld programmer to obtain the source code and then drawing up the logic in a functional logic drawing.

PROJECT: Hydro Power Plant Refurbishment & Upgrade Project
• Reverse engineered the existing PLC controlled turbine, shutoff valve, and load controls as presented in ladder logic. Drew this logic up in Microsoft Visio into a Boolean logic format. This became the basis for the new upgraded logic in the A/B PLC's.

PROJECT: Simultaneous Restoration of Two Biomass Power Plants
• Created functional logic drawings in MSVisio for the original EPI logic, the original BaileyCAD drawings, and the existing PLC logic in the ControlLogix processors. Used these three versions to determine the optimal logic for critical control loops.

Control System Tuner

The ability to tune control loops both simple and complex process/control logic.

PROJECT: DCS Upgrade Project
• Constructed using MSVisio simplified functional logic diagrams of all the major control logic loops for unit, boiler, and turbine controls. Responsible for the initial unit characterization constants and stability tuning. Built a tuning plan.

Process/Controls Troubleshooting Engineer

Conduct assessment evaluations on plant processes and/or control systems typically to determine operational problems.

PROJECT: Hydro Power Plant Refurbishment & Upgrade Project
• Responsible for the full operation of all aspects of the plant controls system for the hydro unit since the client no longer had any site experts still living and limited documents. The work resulted in achieving the responsibility of site system expert.

PROJECT: State Prison Solar Turbines (2) Maintenance Services
• Constructed a full Siemens APOGEE modular building automation panel as a bench test system. Conducted programming development work using DataMate Base to determine viability of the addition of process input alarm functions for an annunciator.

• Reversed engineered the Allen-Bradley PLC-5 ladder logic used to convert the kW set point to the eventual fuel valve demand signal to the gas turbine into simple block diagram format. Includes speed control, over-rides, and closed loop feedback.

PROJECT: Twin 335 MW Units Complete Controls Tuning Program
• Completely reversed engineered all of the major control loops (e.g., fuel, air, feedwater, load, temperature, etc.) into simplified SAMA diagrams using MSVisio. Created an interactive program with references to the BaileyCAD nomenclature.
